09-21-2003, 11:45 AM. Guys, Rather than sharpening end mills that are dull on the OD, you can easily turn them into roughers. Take a thin wheel and hand grind a series of notches around the outer cutting edge. The notches serve to break up the normally long chips making even a dull cutter perform better than a new sharp one.

I have done it successfully by hand on the bench grinder, but only for two flute end mills above about 10mm diameter. Would like a jig of some sort to handle the growing collection of 4 flute and smaller diameter one i've blunted. There was a video on YouTube of someone using a die grinder in the lathe tool post with the end mill in the chuck.

There are a couple areas I ran into that make end mill sharpening more challenging than originally expected. Gashing isn't often mentioned but it crops up as soon as you sharpen a cutter with a large chip. Sharpening end mills for center cutting is a challenge with my setup - doze off for a second and it won't be center cutting ;-) See:
